New machine will more than double company’s manufacturing capacity

BW Papersystems has announced that Maxco Supply Inc., the largest independent manufacturer of corrugated packaging for the agricultural market in the San Joaquin Valley, has installed a 98-inch (2.5 meter), triple-wall corrugator in the company’s newly built facility in Fowler, California. 

The new machine can run triple-wall sheets at more than 900 feet per minute (275 meters per minute) and double-wall sheets at 1,100 feet per minute (335 meters per minute). The corrugator has a top speed of 1,300 feet per minute (400 meters per minute). A VortX starch system with the capability of producing 330 gallons of starch every 18 minutes was also installed. The new plant in Fowler was built to meet the expanding needs of the original Maxco facility in Parlier, California. 

2021 04 09 095953The direction from Max Flaming, President and CEO of Maxco, and Joe Sepe, General Manager of Maxco, was clear: They wanted the best triple-wall corrugator possible. To meet that request, the BW Papersystems engineering team worked with Maxco to design a corrugator that would offer sustained production at high speeds. The new machine will more than double the company’s manufacturing capacity.

“With the growth in our business, it was clear that we needed to expand and build a new facility,” said Flaming. “BW Papersystems has provided us with the right machine to reach our future potential.”

BW Papersystems and Maxco have a nearly 20-year relationship. In 2002, a double-wall corrugator was installed in Maxco’s Parlier facility by what was then known as MarquipWardUnited, made up of Marquip, United Container and Ward Machinery, which are all part of BW Papersystems today. In 2009, this corrugator was successfully upgraded to triple-wall capability, and in 2017, planning began in earnest for the new state-of-the-art facility eight miles away in Fowler.

“I have enjoyed working with everyone at BW Papersystems for some time. They have supported our growth and earned our trust,” said Sepe. “Shortly after startup, we were already producing more than 400,000 lineal feet of double-wall and triple-wall per eight-hour shift.”

Safety first! Efficiency, too

How a manufacturer of paper-based office material, operating its converting line mainly with blind or visually impaired employees, is able to combine the highest operational safety requirements with an impressive increase in output, reliability, and product quality.

AVRE[1] is a private, non-profit organization[2] reliably supplying its main customer, federal government agencies, with copy paper. Like other manufacturers of paper-based office products, AVRE pays utmost attention to product quality, reliability, and equipment efficiency. Yet, their most important requirement is operational safety. This is certainly what makes AVRE special as a manufacturer of office supplies. The converting line must be handled primarily by employees who are blind or visually impaired operators, making up over 75 percent of AVRE’s direct labor force.[3]

AVRE needs to be prepared for new product requirements in the future. Therefore, modernizing its existing converting line was urgently needed back in 2015. AVRE wanted to increase its production with a reliable, more flexible solution, guaranteeing higher output without losing product quality. Today, an SHM Digicut sheeter[4] operates in line with a Model 32 ream wrapper[5] from BW Papersystems. Both machines are customized to AVRE’s accessibility requirements and operational safety, yet they reach an average output of 12 tons of paper in a 7.5-hour shift.

How to combine efficiency, increased output, and quality with the highest operational safety?

AVRE used to manufacture its products on two Lenox sheeters. Lenox is a historical brand of BW Papersystems for which the company still offers parts and service support. In 2012, AVRE had already invested in a modern and customized Model 32 ream wrapper[6] from BW Papersystems. They mainly produced 8.5x11 copy paper with occasional changes to a 9x12 format. On good days, AVRE converted 8 to 9 tons of paper. But it wasn’t only time-consuming format changes that caused trouble. Growing quality and output issues of the two sheeters became more and more of a problem. AVRE had difficulties keeping the sheeters running at capacity. In addition, AVRE wanted to create additional business through a broader product portfolio, including digital formats.

Higher output, better product quality, and varied size flexibility were not the only requirements AVRE had. The new sheeter had to be equipped in such a way that it could be operated by blind or visually impaired operators, as well as by sighted maintenance staff. A potential equipment supplier would thus have to manage balancing apparently conflicting objectives: highest operational safety and special accessibility requirements with higher output and efficiency.

Designing a modern converting line for visually impaired operators requires some innovative engineering.

In 2012, AVRE became aware of a possible solution to their problems when they came to Sheboygan, WI for machine acceptance of the ream wrapper. BW Papersystems’ project managers had linked the Model 32 to an SHM Digicut sheeter to demonstrate its full potential. AVRE was immediately taken with the idea to have both ream wrapper and sheeter from the same manufacturer, guaranteeing an easy and well-proven linkage between both systems.

Using leading dual rotary cross-cutting technology from BW Papersystems, the SHM Digicut is designed to meet any quality requirements. The size flexible crosscutter and the quick-change gripper discharge offer maximum size flexibility for cut sizes and digital sizes. Using several collating boxes for different formats allows for gripper discharge changes within 15 minutes or less. All other sections of the line involved when changing formats can easily be adapted via touch panel. Only the slitters are adjusted manually. Auto-slitters are available if required.

Once these conditions were met, discussions about finding solutions for AVRE’s unique requirements could begin.

In order to meet AVRE’s accessibility requirements, BW Papersystems’ engineers developed individually designed screens. They combined default display screens for maintenance people and larger screens for visually impaired operators. Those displays use strong color contrast and extra-large characters and symbols that are easy to read and familiar to people who are blind or visually impaired. In addition, plexiglas stencils with tactile symbols can be placed over the screens, for example, at the ream wrapper unit.

Additional support in the event of disturbances is provided by voice output. Multiple sensors, safety locks, and other control systems monitor both the sheeter and the ream wrapper. Operators are immediately informed verbally about low paper rolls, sheet transfer faults, or if a door is opened while the machine is running, to name just a few of them.

In order to avoid serious injuries and to guarantee the highest level of operational safety, BW Papersystems has placed additional guarding at the slitter and crosscutter, at the entire tape section, and the gripper discharge. On the drive side of the machine, guarding is placed around the main drive to avoid accidental access.

Output records meet highest acceptance amongst operators

The result is impressive! While AVRE used to process 8 to 9 tons of paper with two sheeters on a good day, the company today produces an average of 12 tons of copy paper in a 7.5-hour shift. "During normal operation, we were able to increase output by more than 30 percent. And we are really proud of the records our operators set with the SHM Digicut,” says Charles Gardner, Director of Manufacturing at AVRE. “In a 9-hour shift, we have already achieved several times 18 tons of paper, once even 20 tons. Our record with the old sheeters was 13 tons of paper in 13 hours."

One important factor is certainly the generally higher uptime of the line. The wear of parts is considerably lower, too. And, if parts or services are needed, BW Papersystems is available around the clock. In most cases, replacement parts, coming from warehouses in the US, can be shipped within 24 hours. In case of an unscheduled machine downtime, BW Papersystems offers fast support via online diagnostics and remote services.

The high acceptance of the customized production line among the operators contributes to the fact that the system delivers top performance again and again. “The machine’s accessibility for visually impaired operators makes working on the line a pleasure,” says John Skinner, Team Lead at AVRE. He adds: “The additional guarding on areas with high risk of injury completely meet our high standards for a safe working environment.”

Furthermore, changeover times are dramatically reduced. Instead of over an hour, a new format can now be converted only after 15 minutes or less. "Looking ahead, this gives us all the necessary strategic flexibility we need," says Ken Fernald, President/CEO of AVRE. "Even though we are focusing on 8.5x11 commodity cut-size papers right now, we wish to keep the option open to serve new markets and customers with additional formats in the future, including digital sizes.”

 

Reaching boundaries, moving boundaries

Today, AVRE runs its converting line at 751 fpm, equaling 87 percent of maximum speed. Most of the time, the company is making production requirements, but they are very close to maxing out their capabilities. AVRE is thinking about adding a second roll stand to the line to double production if required.

"We are looking forward to being able to expand production on the AVRE line with a second roll stand," says Sven Gruenwoldt, Sales Director at BW Papersystems. "Both the SHM Digicut and the Model 32 ream wrapper offer sufficient capacity to handle double the production volume resulting from an additional unwind. And he proudly adds: "We are already hearing of new production records set by the operators from AVRE".

Partnership marks Barry-Wehmiller’s first acquisition in Asia

BW Papersystems, a Barry-Wehmiller company and capital equipment supplier for the paper industry, has acquired Dongguan K&H Machinery Co. Ltd. The transaction closed on May 31, 2018.

2018 06 11 090315K&H manufactures complete corrugators to create corrugated sheets; some of its well-known products include the N.C. Slitter Scorer and the Positive Pressure Singlefacer. With operations in Dongguan, China, and Taiwan, K&H has sold products in Asia, Central and South America, and Europe for the past 30 years.

For decades, BW Papersystems and K&H have often worked together on solution-driven projects for customers throughout China. Now, the two companies will join efforts to better serve the industry and increase their global market presence. BW Papersystems is pleased to welcome 145 team members to the company as a result of this collaboration.

BW Papersystems, the world’s largest manufacturer of paper and board sheeting machinery have created a new product group focusing on Sheeters for pre, and post press inline operation.

Inline Sheeters fall into 2 major groups:

Pre-Press. To cut sheets from a reel and delivery directly into a Sheet Fed Offset Press.

Post-Press. To install at the end of Digital, Flexo or Gravure web press.

Talking firstly about Pre-Press, BW Bielomatik based in Nurtingen Germany, has produced Pre-Press Sheeters for over 20 years with more than 400 operating today. For the first time an Inline Sheeter suitable for large format Offset presses has been developed.

The LFS 165 Sheeter can sheet reels up to 1650 mm wide with a range of 40-350 gsm. During recent tests the machine switched form 120 gsm paper to 40 gsm paper with no manual adjustment and no reduction in the 300 m/min speed.

The LFS 165 is not just a wider version of existing machinery. It has far greater automation to match the fast order change features of modern press and the ability to run a wider range of materials at 15000 sheets per hour.

The LFS 165 is available to all press manufacturers and to printers with existing large format presses.

Pre-Press Sheeter users have explained that they enjoy many benefits including those listed below.

  • Higher speed and more reliable feeding when printing lightweight paper, plastic film or materials with high static charge
  • Lower price. (reels cost less than sheets)
  • Reduced inventory, as many sheet sizes can be cut from 1 roll

Moving onto to Post-Press.

At Drupa 2016 there was an increase of web fed, digital and analogue printing presses producing sheet based products. The manufacturers of these presses commented that there were few Sheeters specifically designed for inline operation and none that could allow them to maximise the performance of their equipment, particularly fast size changes.

After 12 months of market consultations with OEM,s and printers, BW Papersystems will offer 2 families of sheeters in 106 cm and 165 cm widths. These models will have a flexible platform to cater for digital and analogue inline applications, inline /offline combination and offline configurations.

These Sheeters will handle a material range of 60-400 gsm with speeds from 80-350 m/min

All machines will have automatic size change, a non-contact sheet transport system and automatic sheet rejection. Optional features will include:

  • Automatic sample sheet collection
  • Non-stop pallet change
  • Web trimming and centre slitting
  • Smart register mark technology for sheet identification and routing

For the first time a range of sheeters designed specifically for inline operation and the flexibility of modern presses is available to Press Manufacturers and Printers.

BW Papersystems, a Barry-Wehmiller company and capital equipment supplier for the paper industry, has acquired North American Cerutti Corp.’s Zerand division, from Officine Meccaniche Giovanni Cerutti S.p.A. The transaction closed on September 15, 2017, and is Barry-Wehmiller’s 94th acquisition. Fredericks Michael & Co. acted as exclusive financial advisor to Cerutti.

Zerand, based in New Berlin, Wisconsin, is a leading manufacturer of high-speed platen and rotary die-cutting machinery for the print and converting industry. "Our eCon sheeter will be the most modern sheeter installed in a paper converting plant in France, and so with this new investment our target is to establish ourselves as a premium folio sheet supplier," concludes Kopp.

HexaSolutions’ decision for an eCon sheeter from BW Papersystems and MarquipWardUnited continues its global success story. Since its launch in September 2014, the eCon has been sold more than 40 times. The sheeter in France marks the 7th installation in Europe, with more installations to come in the next months.

New folio sheeter now produces press ready stacks without pile turning

Printed Specialties increases production with a new eCon folio sheeter from BW Papersystems. Printed Specialties produces printing and paperboard packaging for the retail, electronics, and food, health and beauty industries. They are a family-owned folding carton business that provides high-value, multiple color retail packaging. Printed Specialties has two facilities in Carrollton, GA, USA and have been there since 1982. One facility converts large rolls to sheets, and the other manufactures the final product.

New World Record Splicer champion awarded belt

Robert Williams of Freedom Corrugated surpasses 8,300+ consecutive successful splices

An impressive new world record of 8,386 consecutive, successful splices has been set by Robert Williams of Freedom Corrugated, a BW Papersystems’ customer, in Hazleton, PA. Williams has successfully made every splice he’s attempted since February 5, 2015, and his record is growing daily as he continues to tally up more successful splices. 

2016 11 21 102101“It was a complete team effort,” Williams said, when asked about the secret of his success. “There was a lot of support from maintenance and great communication up and down the corrugator.”

Representatives from BW Papersystems, part of the Barry-Wehmiller family, and Freedom Corrugated celebrated the new record with Williams and presented him with a MarquipWardUnited Century Club, World Champion Splicer Operator Belt.

The record was set in coordination with the MarquipWardUnited Century Club Program in which operators are recognized for achieving 100, 500 and 1,000 consecutive splices without a miss. Enrollment in the program requires a training session with MarquipWardUnited Splicer Trainer John Podmolik, who audits the machines, materials and practices before providing detailed instructions on getting the best out of a MarquipWardUnited machine.  

Williams’ world record tops the list of many successful previous world record-holders, including Mike Storm (4,885) and Juan Carlo Cerdas (4,082) from New England Sheets. Before Cerdas, the record was held by Tony Jimenez of Independence Corrugated with 3,741 splices without a miss.  Who will be the next to break the world record?

Ideal for folding carton plants, small printers, paper merchants and converters

BW Papersystems and its brand MarquipWardUnited recently launched the newest addition to the broad range of sheeters available from BW Papersystems: the Hawk sheeter.

The Hawk, the bigger brother of the successfully exhibited eCon sheeter, (recently at drupa 2016) is a standardized dual rotary sheeter at a fixed working width of 1,650 mm (65 inches). This medium range sheeter is designed to meet the needs of folding carton plants, small printers, paper merchants and paper and board converters as well as small and regional paper and board mills.

Available in two or four web configuration, with different manual and auto splicing unwind solutions and a single cut reject system, the Hawk allows for efficient in-house sheeting of both paper and board grades.

“In-house sheeting with the Hawk sheeter, instead of buying stacks of sheets, allows our customers to reduce inventory, eliminate pile turning, lower material cost and increase press performance,” says Patrick Walczak, VP Global Sales White Paper. “Plus, it increases size flexibility, as customers can cut different sizes on the Hawk sheeter, and finally allows for smaller order sizes which clearly is a huge advantage towards their customers.”

At drupa 2016, visitors to BW Papersystems’s booth 10D20 will not only see live demonstrations of an eCon folio sheeter and a Wrapmatic GREC folio size ream wrapper, but also will be able to find out about the group’s extensive machinery range for stationery products like exercise books, note pads and spiral or wire bound products.

The greatly enhanced stationery product range of BW Papersystems, after the addition of the paper processing product division of Bielomatik, now includes three brands: BW Bielomatik, Kugler-Womako and WillPemcoBielomatik.

Dedicated kiosks on the booth of 458 sqm will inform about the variety of available solutions. Part of the portfolio, for example, are now high-productive, fully automatic exercise book machines for medium to high output of max. 36,000 exercise books/hour. The lines are Z-shaped for a compact layout that allows for easy access to deep pile and stitching unit and can be operated with 1 or two webs. Entry-level machines for small to medium output of max. 18,000 exercise books/hour complete the portfolio.

Semi and fully automatic machines for the production of steel and PVC spiral as well as double wire note pads offer extraordinary product quality, flexibility and additionally convince with high production output for medium and large runs. The modular concept and the economic design fulfills basically every production requirement. Stand-alone or inline double wire forming machines are available as well. A newly developed, double wire binding machine from the brand Kugler-Womako, the ProFlex, is ideal for cost-efficient, entry-level binding of notepads.

Another kiosk will be dedicated to digital print converting – including an innovative book converting method for digitally printed softcover books, flexible sheeters for digital paper sizes and book-on-demand binding solutions for hardcover books for small order volumes starting already from a single book.

Additionally, visitors can find information about RFID transponder laminating and finishing solutions, including reel-to-reel converting machines for dry and wet inlays and chip modules. A modular machine concept suits entry level to high end production needs.
