Voith expands its portfolio in the forming section with the DuoFormer CBh – a cost- and space-efficient shoe-blade gap former solution for the fabrication of packaging papers at high production rates, providing paper producers with the utmost flexibility and a fast return on investment.

Papermakers who are either looking for a new former with a very good quality-performance ratio or are faced with the challenge of having to replace their existing former to gain productivity benefit from the DuoFormer CBh. Due to its compact design, it is ideal for rebuilds where space is at a premium.

Its dewatering elements are designed to achieve the best possible combination of dewatering capacity and paper strength with minimum effort. Using a full ceramic slotted impingement shoe cover design and a high vacuum suction box (HiVac) instead of a suction couch roll, the DuoFormer CBh ensures the highest dry content and lower maintenance costs compared to market standard solutions.

Well-devised design enables a steep ramp-up curve
After undergoing extensive testing at Voith pilot facilities in Heidenheim, the new former concept has already proven itself in actual use. “We chose Voith to supply this shoe-blade gap former for Roermond PM 1 because of the high quality and technology level of their equipment and their people. Based on our past experiences with Voith delivering successful projects, we felt good about investing in their technology, because it pays off in the long term,” says Wouter Lap, Managing Director of Netherlands-based manufacturer Smurfit Kappa Roermond Papier.

Increasing production capacity by over 90 percent and switching to more economic raw materials while increasing cleanliness of the end products – these were the two goals of the Serbian paper manufacturer Umka d.o.o. when upgrading its cardboard machine BM1. Part of the project was thereby an upgrade of the stock preparation with an InjectaCell Compact flotation unit and InfiltraDiscfilter disc filter from Voith’s BlueLine portfolio. Due to the excellent performance of the new products, the company has laid the groundwork to achieve these goals.

The whole rebuild project was part of Umka’s initiative to expand its production from approximately 105,000 metric tons of cardboard per year to more than 200,000 metric tons. Until that time, Umka has supplied 30 European countries with cardboard in three quality grades. The increased capacity gives the company, founded in 1939, the opportunity to tap into other markets.

On the lookout for cost-effective raw materials
During the rebuild, not only was the capacity on the agenda, but so too was the quality of the raw materials. The demand for the bright white recovered paper used by Umka had increased significantly in recent years. Also, it was becoming more and more difficult to buy raw material, and prices were continuously rising. Plant operators were therefore setting their sights increasingly on more cost-effective raw materials such as newspaper and magazine paper, which were available on the market in sufficient quantities. However, the technology required to process such raw material grades is considerably more advanced compared to conventional approaches. Investing in a new stock preparation system was therefore an important first step toward implementing the corporate strategy. “Previously, we worked with one loop and without a flotation system, but the planned changes were inconceivable with this arrangement. Our long-term goals could only be realized by integrating a flotation unit into a second loop,” explains Dragoslav Nešković, Project Leader at Umka.

The Voith team’s first task was to extend the existing stock preparation to deal with the new challenges, like reliably removing contaminants such as inks, stickies and glue from the paper suspension. To increase storage capacity of the stock preparation and to separate water loops from paper machine for improved paper machine performance, a disc filter was installed.

Compact flotation – minimum space requirement and excellent technological results
As a smart solution to effectively integrate the new machines into the existing building, Umka selected the InjectaCell Compact flotation unit ICC2/44 in combination with InfiltraDiscfilter IDF370. The new compact flotation system from Voith’s BlueLine range is based on InjectaCell (ICC) technology. It saves up to 50 percent energy compared to Voith’s famous EcoCell, which was the standard until 2012.

In InjectaCell Compact, secondary flotation cells are omitted. The first primary cells take over their task in addition to their normal duty. Due to this combined function, they are called fiber recovery (FR) cells. The foam from the consecutive primary cells is re-aerated by special injectors in these fiber recovery cells, thus maintaining the yield on an excellent level. A further important aspect of the InjectaCell Compact is the InjectaPump (ICP). InjectaPump is a combination of foam destroyer and pump that brings the foam from the primary cells to the fiber recovery injectors. As this is installed close to the flotation cells and no foam tank is needed any more, the whole InjectaCell Compact unit can be mounted on one floor.

The essential components of the flotation unit date back to the late 1960s. Profound knowledge in the properties of deinking foam and customer needs led to the development of this unique concept of fiber recovery cells. “The compact flotation technology is quite new. However, the feedback from all customers which operate InjectaCell Compact has always been very positive,” Dr. Antje Voiron from Voith points out. Despite their compact design, the quality of the results is comparable to that of conventional two-stage flotation systems. Thanks to the innovative technology, Umka can produce a fiber suspension with precisely the properties that the company requires for its products.

Robust disc filters with wide operating window
The wide range of raw materials and the successive increase of the production by more than 40 percent were also special challenges in this project. Thanks to the robustness of InfiltraDiscfilter, it can accommodate broad production ranges and varying freeness of the used furnish. In conventional filters using polypropylene (PP) filter bags, such conditions need extremely close operator attention in order to avoid damage of the PP bags. The BaglessPlus discs take such variations easy. Its design is based on many years of experience with over 500 installed filter discs. Their unique bagless technology makes the InfiltraDiscfilters robust and reliable – two characteristics that are most wanted in the paper industry.

Both InfiltraDiscfilter and InjectaCell Compact have proven to be highly reliable, simple to operate and virtually maintenance-free. The operating costs, which are lower compared to conventional technologies, were a further argument for Umka to decide to work with Voith stock preparation equipment again after many years.

The board machine currently produces about 130,000 metric tons of paper, and Umka is already taking a positive view: “The performance of the InjectaCell Compact and the InfiltraDiscfilters has fully met our expectations. Our employees also appreciate the easy operation and reliability of Voith products,” says Dragoslav Nešković, Project Leader at Umka.

Voith Group to acquire BTG, a Spectris Company

Voith has signed an agreement with Spectris plc to acquire BTG for a total gross cash consideration of €319 million. With BTG, a multinational provider of integrated, highly specialized process solutions for the global pulp and paper industry, Voith strengthens its position as full-line supplier.

At the beginning of June 2019, the green light was given for the construction of the new Papierfabrik Palm paper mill for the production of testliner and corrugated baseboard. Voith will be supplying the stock preparation line for the project and has to this end designed one of the largest and most advanced BlueLine systems worldwide. As well as the entire stock preparation unit from feed-in of the recovered paper to the finished stock, the scope of supply also includes the complete design of the line and its measuring, control and instrumentation systems. Voith had already provided Papierfabrik Palm with support during the conceptual and approval phase for the new build project.

The stock preparation unit will produce 2,200 metric tons of stock per day. A precondition for the high quality of the product is an extremely clean furnish. At the same time, the company laid particular emphasis on achieving a sustainable, environmentally compatible paper production process. With its BlueLine concepts, Voith has already realized systems all around the world that achieve a maximum yield of high quality stock with low energy consumption and therefore meet the requirements imposed by Palm. The latest examples of these are the stock preparation lines for packaging papers at Leipa in Schwedt, at Hamburger Rieger Containerboard in Spremberg or at Propapier in Sandersdorf-Brehna. The expansion of the stock preparation line at the Aalen-Neukochen plant in 2018 has also been designed and installed by Voith.

Voith BlueLine EcoProcess
The design of the stock preparation line is based on the EcoProcess developed by Voith. The comprehensively tried and tested solution allows for an energy-optimized machine configuration. EcoProcess combines a strict counterflow principle with smart water cycle separation. In conjunction with water management across all systems, this results in a controlled discharge of dissolved and colloidal impurities with low water consumption. A cutting-edge, flexible long fiber screening concept, minimal solids content in the inlet to the waste water treatment facility and a special additional preparation line for largely clean recovered paper will result in high fiber yield and minimal waste volume. At the same time, the EcoProcess concept provides the basis for a stable paper manufacturing process and thus a consistently high product quality.

IntensaPulper and IntegraScreen components for efficiency and sustainability
For Palm and Voith, sustainability and efficiency were the key factors when choosing the individual components. For example, thanks to its optimized machine housing, the IntegraScreen ensures consistent flow and pressure conditions around the screen, which results in high contaminant separation efficiencies. An additional reject dilution step and the integration of an external reject recirculation to the machine reduces thickening of the reject and increases fiber yield.

The IntensaPulper ensures efficient yet energy-saving pulping. Thanks to the combination of a special vat geometry and the asymmetric arrangement of the rotor, the internal flow pattern of the IntensaPulper converts the flow energy into pulping performance. As a result, energy savings of up to 20 percent can be achieved. String-free disposal of contaminants from the pulper is ensured thanks to the IntensaMaXX, which was specially developed for this application.

The HiClean HCL5-I cleaner is another addition to the range of energy-efficient components in the stock preparation line. Smooth interior surfaces and a flow-optimized head piece enable maximum separation efficiencies in this technology developed by Voith. The patented EcoMizer reject dilution allows high reject concentrations at low overflow rates. As a result, the HiClean HCL5-I cleaner can work reliably and efficiently with high stock densities of up to three percent. The effect of this high intake stock consistency is a low energy consumption.

With SupremeFilm, Voith is enhancing its product range for film presses with a new high-performance roll cover made from polyurethane (PU).

To positively influence paper characteristics like printability, coating and starch are applied to the paper in the coating and sizing section using applicator units. Voith’s new SupremeFilm roll cover works well in the Voith Speed Sizer AT, and is also suitable for challenging applications in film presses produced by other manufacturers.

“For years, PU roll covers have been successful high-end solutions for the press section,” explains Ralf Moser, Global Product Manager Finishing Section at Voith. “We are now exploiting the excellent qualities of this material, which we have adapted specifically to the requirements of the film press.”

Sun Paper, Voith’s long-term partner in China, recently awarded two new orders to the paper machine pioneer. This sets a new record for cooperation between Voith and Sun Paper with 11 paper machines having now been ordered in total. The new order includes PM 39, a graphic paper machine, and the major components for PM 40, an MG paper machine.

With a width of 10.5 m and a design speed of 1,800 m/min, PM 39 has an annual capacity of 450,000 metric tons. The scope of supply for PM 40 includes a MasterJet Pro FB headbox with ModuleJet, a complete press section with a Single NipcoFlex press and an EcoCal Soft calender.

The ongoing development of its products is just as much an integral part of the corporate philosophy of paper and board manufacturer Papier- und Kartonfabrik Varel (PKV) as the constant improvement of production efficiency. To achieve these goals the company, which was established in 1938, has been working with Voith for many years. For its current rebuild of the PM 4, PKV is also relying on the expertise of the technology group from Heidenheim.

On the PM 4, PKV produces packaging papers with a wide range of basis weights from 120 to 280 grams per square meter. Previously, the web width on the pope roller was 5,250 mm. As part of the rebuild, the width will be increased to 5,450 mm. The new width necessitates various adjustments to upstream components. Voith team will increase the widths of the first dryer group, the existing headboxes, the wire and press sections and the Fourdrinier wire.

The key items on PKV’s agenda were increasing the total output by 15 percent, improving runability and reducing specific energy costs. In addition, optimizing the dewatering capacity is intended to raise the dry content downstream of the Tandem NipcoFlex press by at least one percent.

IIoT platform OnCumulus: pivotal to digitalization
An essential prerequisite to achieving the desired effects was the integration of the latest Papermaking 4.0 technologies. In this context, the OnCumulus platform is absolute crucial, as it enables fast, reliable and secure access to data from local machines and systems in the cloud and makes them available for efficient use. Other modules from the Voith OnCare product range like OnEfficiency.Strength or OnEfficiency.Dewatering are used to monitor paper production at PKV. All modules and components are networked with one another. The PKV team also has transparent access to all relevant data at any time.

Fewer strength fluctuations
OnEfficiency.Strength uses statistical models and virtual sensors to reduce strength fluctuations in machine direction. As a result fiber use and starch use are optimized. Continuous measurements and automatic adjustments to parameters ensure fewer fluctuations, which in turn minimizes broke, reduces deviations in production output and improves paper quality during grade changes.

Stable dry content
By means of systematic regulation of the former vacuum the OnEfficiency.Dewatering module stabilizes the dry content upstream of the press. This helps to save energy, while the Papermaking 4.0 technology ensures consistently high ply bond strength. To ensure the requested one percent improvement in dry content, Voith installed a Tandem NipcoFlex system designed in this case for web widths of up to 5,700 mm. Its innovative design allows optimum dewatering for the entire basis weight range of the PM 4. As a result, PKV can further improve the strength and surface quality of its corrugated baseboard made from secondary and virgin fibers. A closed web run in combination with separation suction boxes allows production speeds of up to 1,200 m/minute and is therefore the main basis for the substantial increase in production capacity requested by customer.

To achieve the required dry contents, it is important that the clothing is perfectly matched over the entire paper machine. From the outset, the PM 4 will be fitted with I-Series forming wires, Infinity press felts and MultiTech dryer fabrics.

In addition, the existing ModuleJet II headbox system in the backliner headbox will be extended by adding an OnQ Profilmatic CD profile control. OnQ Profilmatic can determine the proportion of random noise in the measurements. Its continuous dynamic profile mapping allows exact local assignment of the actuator control zones to the measured values. This results in more uniform CD profiles and therefore improved paper quality. On the Fourdrinier wire, the extensively proven HiVac high vacuum suction box will replace the previously used couch roll. The vacuum system helps reduce the paper machine’s energy consumption and increases the dry content of the paper web.

Saving resources in the white top and achieving optimum paper edge
EdgeExpert returns the white paper fibers to the appropriate system, ensuring that these fibers are preserved for use in the white top. EdgeDeckle S is the latest tool for controlling the edge in the wire section. It ensures a good paper edge with optimum profile quality.

Efficient cleaning systems for greater runability
The installation of cutting-edge cleaning systems like CleanLine Excell or ProLub improves runability and increases the total output of the PM 4. The permeability of the Voith clothing is maintained for longer, which results in a more homogeneous paper web. In addition, CleanLine Excell needs much less water than high-pressure showers and cleans so effectively that the use of chemical cleaners is much reduced or dispensed with altogether.

Safer reel change
The EcoChange W reel changing system, which works with traversing high-pressure water jet nozzles, is another component which has enabled Voith to achieve PKV’s specified goals like an increase in total output and improvement in the runability of the PM 4. The system enables efficient changing of the paper rolls and will be integrated as part of the adjustment of the Pope roller’s web width, resulting in minimal broke during reel changes.

In addition, Voith’s scope of supply also includes upgrading the air systems, adapting the dryer hood and drive technology, and automating the paper machine. On June 28, 2019, the BM 7, the most modern, most efficient and largest board machine in the world, was successfully commissioned at the BillerudKorsnäs production facility in Gruvön, Sweden. The Voith XcelLine board machine has been equipped with a pioneering technological setup that sets new performance benchmarks for production lines for four different board grades. At a design speed of 1,200 m/min and web width of 8,800 mm, the capacity of the BM 7 is 550,000 metric tons per year. Start-up took just seven days from stock on wire to paper on reel.

State-of-the-art: outstanding technological features
Some of the standout features of the former section include a three-ply wire section with a DuoFormer D II hybrid former, two state-of-the-art DuoShake shakers and a fiber orientation control system. The scope of supply also includes various MasterJet Pro F systems with additional IntraDamp modules for the headbox. In the press section, a Tandem NipcoFlex shoe press with SolarPress roll covers ensures optimum dewatering.
In the dryer section, EvoDry steel cylinders are being used in a board machine for the first time. The special cylinders allow highly efficient and safe paper drying thanks to higher heat transfer and greater working width. Another first at a European paper mill is the high performance winder VariFlex XL.

In the finishing section, the BM 7 is also the first board machine worldwide to be fitted with Curl Control. For maximum flexibility and optimum product quality, the machine also has four different coating units: two SpeedSizer systems, one JetFlow F and one DynaCoat AT. Both the SpeedSizer units and the DynaCoat AT have carbon fiber supporting structures to ensure stable CD profiles with consistent coating performance.

Papermaking Next Level: integrative digital solutions
The Papermaking 4.0 solutions OnEfficiency and OnCare, which allow all process data to be monitored and controlled online in a user-friendly format, are also major components of the BM 7. Among other things, OnEfficiency Forming enables de-watering, retention and flocculation to be stabilized and coordinated at the same time. The OnCare package including integrated asset management ensures maximum machine availability thanks to highly efficient preventive maintenance of the entire paper machine. This in turn also helps reduce project costs.

Initial clothing of BM 7 by Voith
Voith was engaged to supply the initial clothing for the BM 7. In addition, as main supplier for the BillerudKorsnäs mill, Voith will over the next three years supply the CleanWeave dryer fabrics, Kinetic and Infinity press felts and I-Series forming fabrics. The new website of the Voith PaperSchool is now online. The school offers comprehensive training courses covering all aspects of the paper manufacturing process. In addition to a wide range of existing training courses, participants can also access personalized training content – using the latest methods like computer-assisted training or virtual reality and with hands-on training on the actual machines and equipment. This allows them to achieve a sustained improvement in their skills and know-how.

Whether employees from machine operation, maintenance or management, paper producers are constantly faced with the challenge of instructing and training new personnel and further developing existing employees. This is necessary to ensure safe and efficient plant operation across the entire paper manufacturing process. However, the resources and expertise needed to provide this kind of training are often lacking. By changing from classic rubber covers to CeraGuide B ceramic roller coatings from Voith, Schoellershammer was able to significantly increase the efficiency of its PM 5. The new coatings not only reduced the regrinding frequency but also increased the service life of the wire, as well as reducing energy consumption on the drives.

Until early 2016, Schoellershammer used rubber covers on PM 5 for drive, breast and guide rollers in the wire section. Due to the production conditions of the machine and the drive concept, the covers were subject to high edge wear. This deterioration had a direct effect on the service life of the wire. The worn edges of the rubber covers caused speed differences between the middle of the wire and its edges. This led to increased tension in the cross direction of the machine. In addition, there was edge rusting that frequently occurs with rubber covers. Over the course of time, they cause the covers to rise at the edges. To prevent damage to the paper machine, Schoellershammer had to stop production every five to seven months, remove the roll covers and regrind them.

These downtimes significantly reduced the efficiency of the production line on which Schoellershammer produces half of its annual paper production, equating to around 500,000 tons of corrugated board.

Armin Vetter, Managing Director of Schoellershammer, therefore decided to replace the rubber covers with CeraGuide B ceramic coating from Voith at the beginning of 2016. CeraGuide B has been specially developed for the working conditions of drive and guide rollers in the wire section and has a dirt-repellent and abrasion-resistant surface. This prevents deposits while extending the grinding intervals.

In addition, the use of CeraGuide B reduces energy consumption. Shortly after installing the first drive roller in the lower wire position, the consumption of drive energy was reduced by five percent. In contrast, the service life of the wire increased significantly: After five months in operation, the service life of the wire increased by about 20 percent. In addition, the consistently homogeneous roll surfaces resulted in a better and more stable web profile.

Due to the positive experience, the Duerener paper manufacturer has now equipped all wire section rolls of PM 5 with CeraGuide B ceramic coatings. The company has also decided to apply Voith's innovation to PM 6, which produces about 250,000 tons of corrugated board per year.
