Saving CO2 emissions and energy are among the most important fields of action of our time. In recognition of this fact, Voith has developed a completely new, disruptive concept that allows CO2 neutral paper production. Moreover, the groundbreaking concept reduces fresh water consumption by up to 95 percent as well as energy consumption by up to 40 percent throughout the entire papermaking process. The disruptive process no longer requires fossil fuels. Voith has now agreed an exclusive partnership with Essity, a global hygiene and healthcare company, to drive further development of this new process. Accordingly, the development incorporates both Essity's extensive expertise in the tissue industry and Voith's knowledge as the leading technology supplier.

At the end of January, Voith inaugurated its new refurbishment workshop in Karlstad, Sweden, alongside its customers, business partners, employees and media representatives. The new workshop and office space significantly increase capacity for refurbishment services of screw presses and screens in the Karlstad region, Scandinavia, and for all of Europe. It also presents the opportunity to refurbish other equipment, such as rotary valves, vacuum pumps and rolls.

Wider range of refurbishment services
With the new location in Karlstad, Voith replaces the previous site of its Products & Services Division, doubles capacity for screw press refurbishments and meets increasing customer demands in this area. The largest screw presses can now be overhauled at the Voith site, allowing customers to significantly reduce downtime due to screw press refurbishments at their plant. Additionally, the new facility is equipped with a larger overhead crane capacity.

“The expanded crane capacity enables us to serve our customers with a wider range of refurbishment services,” says Krister Nygard, Service Center Director Scandinavia at Voith Paper Fabrics Högsjö AB. “We can refurbish rotary valves, vacuum pumps, rolls and other components.”

Refurbishment services allow for the economical use of raw materials and an increase in efficiency while utilizing existing resources. The Voith Group has published the 13th edition of its annual Sustainability Report for fiscal year 2021/22. The focus is on the sustainability strategy, resource efficiency and employee safety in the company's own activities. In addition, the Sustainability Report shows how Voith products and services help customers worldwide achieve their sustainability goals. "We want to make a measurable contribution to the sustainable development of the economy and society," explains Dr. Toralf Haag, CEO Voith Group. "To this end, we make our actions transparent and comprehensible through comprehensive reporting."

In the paper industry, Voith Paper sets the standards in the area of resource-saving paper production. As part of its Papermaking for Life sustainability program, the leading full-line supplier has set ambitious targets for 2030 to significantly improve its customers' carbon footprint:

  • 100 percent CO2-neutral paper production thanks to energy-optimized products, digital solutions, disruptive concepts and the efficient use of renewable energies
  • 90 percent fresh water savings thanks to a completely new papermaking process
  • 90 percent recycling rate thanks to the development of new fiber streams

In total, Voith Paper invests around 100 million euros per year in the development of efficient and sustainable innovations. To drive decarbonization forward, Voith Paper is focusing on four areas in its research and development work: Voith Paper is continuously optimizing its existing product portfolio to reduce energy consumption. One example here is the newly developed InduraClean (IDC) product family. Depending on requirements, the focus of the modular cleaning technology can be placed on significantly increased production, energy reduction of up to 50 percent or vastly improved separation efficiency. On the other hand, digital solutions ensure improved process efficiency with reduced shutdowns, which also reduces CO2 emissions. In order to realize CO2-neutral paper production by 2030, Voith Paper is also working with partners on disruptive concepts that have the potential to reduce CO2 emissions by further 50 percent. The fourth R&D area focuses on using renewable energies as efficiently as possible and identifying suitable storage options.

Strong focus on sustainability also in own activities
As a family-owned company, Voith also feels a particular responsibility to avoid environmental risks and to use resources responsibly in its own operations. The company’s commitment was confirmed by the independent rating agency ISS ESG, which again awarded Voith a premium rating of B- last year. This makes Voith one of the world's top companies in plant and mechanical engineering.

Over the past 10 years (2011/12 - 2021/22), Voith sites have been able to reduce energy consumption by 34 percent, water consumption by 44 percent and waste volume by 38 percent in relation to sales. In addition, all Voith locations worldwide have been climate-neutral since the beginning of 2022. Energy-saving and more efficient solutions were installed for this purpose. Voith also increased the share of renewable energies in the overall electricity mix from 38 percent in the previous year to currently 80 percent. In the same period, the company's own photovoltaic and hydroelectric power plants helped to generate 8.3 GWh of electricity themselves. As a result, the Voith Group was able to reduce greenhouse gas (GHG) emissions by 40 percent in fiscal 2021/22 and voluntarily compensated for the remaining emissions. By 2049/2050, emissions that are currently unavoidable are also to be reduced to a minimum.

In addition to ecological sustainability, social responsibility is a top priority at Voith. Closely related to this are occupational safety and health protection for Voith employees. With the help of safe workplaces and processes, accidents and work-related illnesses are to be avoided to the greatest extent possible. Thanks to a comprehensive occupational safety program, the number of workplace accidents in fiscal 2021/22 was reduced from 79 to 61 compared to the previous year. The frequency rate is therefore 1.6 (= number of occupational accidents per million hours worked). Voith is strongly focused on further reducing the number of occupational accidents to a minimum.

Technology Group Voith is conscious of its social responsibilities and for a long time now has been demonstrating its commitment to society through a wide range of measures. Last year, Voith stepped up its commitment by launching the #VoithCares program. Within the scope of this initiative, Voith employees from all locations were invited to nominate projects at non-profit organizations where they volunteer to receive support from Voith. During the submission period, around 100 applications were received from employees from all around the world. The #VoithCares committee has now selected 50 projects from among all the submissions to receive support in fiscal 2022/23. The total funding amount is €50,000, half of which will be covered by the Hanns Voith Foundation. The program provides for selected projects to receive €1,000 a year.

The #VoithCares program aims to use the selected projects to continue to breathe life into the Voith DNA “developing sustainable technologies for future generations” as a reflection of the company’s commitment to society. As well as educational, environmental and cultural projects, the program supports infrastructure, integration and inclusion measures, and projects to help people in need.

Twenty-six projects in Europe and Africa will now receive €1,000 each. These include a housing project for people with disabilities in Waischenfeld; support for the organization “Heidenheim for Ukraine”; musical culture projects in Heidenheim and Armenia; a center of competence for canine search and rescue in Heidenheim; the construction of a woodworking training workshop in Nepal, and a youth center for educational support in Ghana. #VoithCares is also supporting nine charitable organization projects in North America and nine in Asia, and another six projects in South America.

As an addition to the proven OceanCoat roll cover, Voith has now developed the OceanCoat P. The new coater backing roll cover is specially made for high-demand positions in blade coater applications. Due to its new polyurethane chemistry and unique filler concept, OceanCoat P is optimized to meet the requirements of stable profile conditions and highest wear resistance.

OceanCoat P is confirmed to be very resistant to over pressing. Due to the resistant polymer matrix enhanced with fillers, a constant cover surface including very high abrasion resistance can be ensured. This is an important advantage in coater backing roll applications, as paper breaks may lead to over pressing on standard covers and can shorten the cover lifetime. Another decisive advantage of OceanCoat P is its high chemical resistance. All features increase the running time of the roll, simplify work processes, and thus increase the machine’s productivity.

“We are extremely satisfied with the OceanCoat P. After six months in operation, the roll is still in very good condition,” confirms Markus Krall, Production Manager Coating & Finishing Line 4 at Norske Skog Bruck. “The runtime, which is usually 180 days in this position and shows wear especially in the edge area, was achieved without difficulty. OceanCoat P shows no wear and is used without regrinding.”

Stora Enso has entrusted the leading full-line supplier Voith with the conversion of a former paper machine. The machine at the northern Finnish site in Oulu previously produced coated graphic papers. After the successful conversion, the machine will produce high-quality folding boxboard and coated kraft back (CKB). With a production volume of 750,000 tons per year, the plant will be the largest board machine in Europe. Start-up is scheduled for early 2025.

It was important to Stora Enso that the converted line offers optimal production efficiency while meeting the highest environmental standards, especially excellent heat recovery. With the converted line, the company can achieve the highest production capacity in Europe for high-quality packaging made of folding boxboard and CKB.

Voith logoTo achieve the high production volume, Voith together with Stora Enso developed a tailor-made concept that maximizes both efficiency and sustainability along the entire paper machine. The scope of supply includes a new, three-layer wire section with the DuoFormer D II. The high-performance Triple NipcoFlex shoe press concept will enable maximum production output at the highest quality level. At the same time, the efficient technology will minimize specific energy and production costs. The machine will also feature maximum flexibility and top product quality thanks to a SpeedSizer system and four DynaCoat AT coating units with JetFlow F applicators. The SpeedSizer as well as the DynaCoat AT are partly made of carbon fiber to ensure stable cross sections at all grades and speeds. In addition, Voith's bulk-saving EcoCal HiBulk calender will provide excellent stiffness, outstanding smoothness and printability.

For ideal energy efficiency, Voith experts are also extensively rebuilding the existing dryer section. The high operating dew point of up to 65°C in the EcoHood 65 dryer hood lowers the supply and exhaust air volumes and thus reduces power and steam consumption. The CombiDuoRun drying concept efficiently dries the web on both sides, preventing curl even at high operating speeds. Finally, two VariFlex Performance winders will be installed. In addition, Stora Enso relies on Voith's leading digitalization and automation expertise. Thus, Voith will implement the OnControl.Machine MCS for the automation of the board machine, the OnQuality quality control system, and the OnCare.Health condition monitoring solution. The global interest of papermakers in water-saving solutions has steadily increased, with the effective use of water as a resource is an essential lever for sustainable paper production. To support papermakers in securing their future competitiveness, Voith and its subsidiary Meri have been developing tailored new innovations in the areas of water, sludge and residual materials for more than 25 years. Mutual understanding of the product portfolio, very close coordination in every project phase and many successfully completed projects characterize the partnership of the companies. As Axel Gommel, Global Product Manager Fiber Systems at Voith Paper, explains: "Over the years, we have developed unique process know-how. In successful cooperation, Voith and Meri experts offer fresh water treatment and conditioning as well as internal cleaning of process water streams. In addition to process and disposal machines, their extended portfolio also consist of wastewater treatment including primary, secondary and tertiary treatment via chemical or physical stages. These are combined with anaerobic and aerobic biological processes and sludge treatment. Customers also benefit significantly from Voith and Meri's water and wastewater balances. Furthermore, Meri offers optimized solutions for the rejects recovery process stages, such as transport, handling and conditioning, and waste-to-energy processes.

According to Laubrock, a major milestone of Voith and Meri was the joint development of the sustainable water management system AquaLine. Following the official launch of the system in 2021, the AquaLine, AquaLine Flex and AquaLine Zero system variants are already in use at several well-known manufacturers of packaging paper. Among others, the North American paper manufacturer Green Bay Packaging uses the AquaLine Flex system variant at its PM 4 in Wisconsin. Equipped with a "biological kidney," the process water can be treated and part of the purified process water fed back into the production process. The amount of wastewater is thus reduced to up to 3.5 liters per kg of paper produced. Compared to similar production plants, Green Bay Packaging with an annual production volume of 621,422 tons and a design speed of 1,200 m/min saves fresh water amounting to 2,271 m³ per day. Comparable process values and savings can also be found in the plant of Turkish paper manufacturer Kipaş Kağıt, which started up in mid-2022. In addition, Kipaş Kağıt produces around 90 MW of electrical energy from biogas produced in Meri's anaerobic wastewater treatment plant and fed directly into the public grid.

Axel Gommel sums up: "The AquaLine Flex system variant has now become state of the art in the production of packaging papers. In addition, under certain conditions it is possible to operate plants with the closed, technologically very complex water circulation system AquaLine Zero, in which the process wastewater is reduced to zero liters." In the future, Voith will continue to develop the individual concept variants so that closed water circuits can increasingly be used throughout the paper industry. In addition, as part of Voith’s Papermaking for Life sustainability program, the company is also working on new, disruptive solutions to significantly reduce fresh water consumption.

For more than two years now, Toscotec has been a subsidiary of Voith and since then has been serving the business with new lines and major rebuilds in the tissue paper sector for the entire Voith Group. As a result, intensive cooperation began, which among other things resulted in an optimized BlueLine stock preparation portfolio for the tissue sector. The optimized portfolio is convincing, with more than 10 stock preparation systems for the tissue sector ordered worldwide in the last two years and with some already in operation. Voith has delivered over 70 machines, and many more are currently being processed.

One system already successfully commissioned is that of Vajda-Papír at its plant in Dunaföldvár, Hungary. Toscotec's AHEAD 2.2L machine has a production capacity of over 80,000 tons/year with a paper width of 5,600 mm and a maximum operating speed of 2,200 m/min. Here, the turn-key delivery includes the complete stock preparation system with new solutions from the harmonized Voith-Toscotec portfolio. These comprise IntensaMaXX, IntensaScreen, TwinFlo Refiner, a deflaker and a jointly developed thick stock cleaner (IDH). A new HC pulper designed by Toscotec and based on Voith's many years of pulping experience is also used. Furthermore, a new TT Hydromix was installed, which was jointly developed by Voith and Toscotec. The latter led to remarkable achievements on MD basis weight profile.

In addition to the stock preparation portfolio for tissue production, the cooperation extends to many other important areas such as paper machine components. Toscotec and Voith also complement each other in service and in the supply of spare and wear parts for tissue production. Last but not least, there are ideal synergies in the areas of engineering, automation and supply chain.

Quality control systems are an important factor in paper production to continuously optimize production and quality processes. Thanks to their compact design, flexible use and high reliability, Voith's OnQuality quality control systems (QCS) have already been used in over 750 installations worldwide on existing and new lines. The system can be used for all paper grades as well as for nonwovens.

The advantages are obvious, as Mahmut Altunkaya, Lead Engineer QCS at Voith Paper, explains: "The smart solution OnQuality from our Papermaking 4.0 automation and digitalization portfolio stabilizes and optimizes the production process, increases productivity and at the same time reduces operating and maintenance costs."

The high flexibility of the system is particularly evident in the project with customer WEPA. Here, the solution was installed at TM 1 in Mainz, Germany. "We decided to replace our existing QCS with Voith OnQuality because of the short rebuild and commissioning time of only 12 hours, as well as the seamless and individual integration into our existing process control system," reports Jürgen Birk, Mill Manager Mainz at WEPA.

Especially for tissue paper manufacturers, Voith offers scanner models that are equipped with covers and additional cleaning nozzles for the measuring carriage. They facilitate cleaning and maintenance work and improve the accuracy of the measurements.

Due to the high level of satisfaction with the new quality control system, the tissue paper manufacturer decided to take another step on the road to digitalization with Voith. As part of OnQuality 4.0, the Voith Cloud platform will in the future collect and store all relevant production and quality data from the TM 1, enabling WEPA to perform in-depth analyses via personalized dashboards. With just a few clicks, profile charts, color maps, maintenance cockpits, trends and reports can be intuitively created and viewed on mobile devices. In addition, the use of a virtual sensor will complement the physical measurements and thus quickly and directly reveal deviations in the critical target quality in a profitable manner, which can otherwise only be measured in the laboratory on a sample basis.

Individual solutions for optimum quality measurement and control
Smurfit Kappa Herzberg mill also commissioned Voith to install an OnQuality quality control system at KM 1 at the Herzberg am Harz site, Germany. "Due to the very compact and flexible design, only Voith was able to fulfill a challenging installation position with a necessary 90° pivoting of the scanner. Now we can determine exact measured values even in this difficult location," reports Danny Polske, Maintenance Manager at Smurfit Kappa Herzberg mill. The OnQuality quality control system is used here as a stand-alone system with a direct connection to the existing process control system.

Another order from Johns Manville shows that the quality control system is also suitable for use in the nonwovens sector. At VLM 15 in Steinach, Germany, the OnQuality Nonwoven Caliper Sensor is now used in addition to a special filter for measuring binder content. The Voith caliper sensor for nonwovens is specially designed for nonwoven applications. This effectively prevents marking or damage to the web. Thilo Behringer-Stephan, Electrical Engineering at Johns Manville, sums up: "Thanks to the Voith QCS system, we can better monitor our manufacturing process and intervene in time if necessary. This allows us to optimize our product quality and increase efficiency."

Voith has opened another OnPerformance.Lab (OPL) location in Kunshan, China, to offer the comprehensive know-how and competencies of its experts worldwide as close to the customer as possible. With this step, Voith is strengthening the global network of the remote service center, which offers data-based services such as data analysis, condition monitoring, smart monitoring and expert advice. From the OPL, the Voith team is available quickly and easily via remote support, regardless of whether short-term problems or long-term optimization projects are involved. OPL locations can already be found in Heidenheim, Germany, and Tokyo, Japan. The opening of additional regional offices is planned.

All OPL services can be configured individually for each customer as a modular system. Building on continuous data analysis linked to data mining methods and artificial intelligence, targeted optimization measures are then implemented.
